Upgrading an operating plant is fundamentally different from building a new one. In a Greenfield project, engineering starts with a blank sheet. In a Brownfield project, it starts with a real plant: a facility that has operated for years, evolved through multiple modifications, may no longer match its original drawings, and where every hour of downtime comes at a cost.

In such projects, the challenge is not simply to design a new piece of equipment or replace an existing system. Every modification must work within the constraints of the existing equipment, access routes, structures, utilities, control systems and, above all, the production schedule. A minor issue that can be easily corrected in the engineering office can become hours of additional downtime or costly rework once installation begins.

That is why our Brownfield projects start with the actual condition of the plant - not outdated drawings or design assumptions. Before engineering the solution, we establish as accurate an understanding of the existing facility as possible: what needs to change, what must remain, and where the real project constraints lie.

In Brownfield projects, execution sequencing is just as critical as the design itself. Which system is taken offline first, which activities can be carried out in parallel, and which work must be completed before the first shutdown window are decisions that can only be made with a clear understanding of how the plant actually operates, not simply by relying on project scheduling software. That is why Alvand Technique’s execution plan is developed around the plant’s production schedule. Engineering must adapt to production, not production to engineering.

When the actual condition of the plant is critical to the project, laser 3D scanning provides an accurate digital representation of the facility as it exists today. Structures, piping, equipment and modifications accumulated over years of operation can be captured and reviewed in a three-dimensional environment. The resulting model becomes a reliable basis for engineering and verification of new equipment, allowing many potential clashes to be identified before fabrication and before anything reaches the site.

But reducing Brownfield risk is not only about understanding the existing plant. Execution sequencing is part of the engineering. We determine which activities must be completed before shutdown, which can proceed in parallel, and which equipment must be ready before the shutdown window begins. Where practical, equipment is modularized and pre-assembled, then dimensionally verified against the plant model before shipment to site. The objective is to ensure that valuable shutdown time is spent on installation and commissioning - not on fabrication, modification or resolving avoidable uncertainties.

With this approach, engineering does not operate separately from production. The objective is not simply to deliver a design or a piece of equipment; it is to implement the required plant modification with the lowest practical risk and within the shortest achievable operational window.

From existing-condition assessment and FEED through detailed engineering, 3D modeling, reverse engineering, Clash Detection, fabrication, installation and commissioning, these activities are treated as parts of a single engineering chain. Every tool and every stage have value only when it contributes to reducing project risk, preventing rework or shortening plant downtime.

In Brownfield projects, success is not measured by how many problems are solved on installation day. It is measured by how many problems never have the opportunity to occur before the first piece of equipment reaches the site.
